Foam Weapons

Foam is an easy material to cut and form the way you like it. It’s a light weight material that’s soft to the touch. The down side to foam weapons are they aren’t stiff unless you reinforce it with metal, wood or plastic on the inside. If not reinforced they are floppy weapons that look fake on set or stage during combat. They are just meant for esthetic view. Unless they are built for some wear and tear.

How foam weapons are made are by layers of foam and glue.
You’ll need a X-Acto Knife or something similar to make the cuts.
A grinder to make smooth round edges and a mask if you do grind the edges.
Super glue to put the pieces together.
If your foam weapon is used in any form of action I recommend some interior support before assembling your prop weapon.

  1. Thanks for posting this! Just in the last couple of weeks I’ve found that a lot of Michael’s craft stores are starting up sections where they are selling EVA foam and Worbla for making armor and prop weapons in a new “Cosplay” area. It is taking up some area that formerly was in the woodcraft aisle where sales have slowed. They are also selling fancy Dremel tools and heat guns for the Worbla products.
    I was wondering If you wanted me to buy you some foam or thermoplastics to try out for an online project. I also have found some prop making books I can lend you including Make: Props and Costume Armor and the Prop Effects Guidebook. If you know how to solder I also have a lot of pressed tin banding good for making crowns.
